Why Do Heat Exchangers Fail?

Table of Contents

Understanding why a heat exchanger has failed is critical when it comes to rectifying the problem and avoiding the failure from reoccurring. Heat Exchangers will failure for a number of reasons and are almost always a result of operational, material or environmental factors. The most common causes of heat exchanger failure include:

Corrosion

Can be caused by the presence of corrosive fluids, high temperatures and poor material selection. The heat exchanger material will degrade overtime leading to leaks, cracks, or complete structural failure.

Fouling

Fouling is the accumulation of unwanted materials on heat transfer surfaces such as scale, dirt, or biological growth. This build up on heat exchanger surfaces can reduce efficiency or mechanical stress, eventually causing failure.

Erosion

High-velocity fluids, especially those containing abrasive particles, can wear away the heat exchanger surfaces, leading to thinning of walls and eventual failure.

Thermal Fatigue

Repeated cycles of heating and cooling can cause expansion and contraction of the materials, leading to cracks and structural failure over time.

Mechanical Stress

Improper installation, excessive vibration, or thermal expansion can lead to mechanical stress on the heat exchanger, causing leaks or ruptures.

Design Flaws

Inadequate design, such as insufficient material thickness, poor flow distribution, or improper selection of materials, can lead to premature failure under normal operating conditions.

Improper Maintenance

Lack of regular maintenance, such as cleaning, inspection, and repair, can allow minor issues to develop into major failures.

Operating Outside Design Limits

Running the heat exchanger at temperatures, pressures, or flow rates beyond its design specifications can cause it to fail prematurely.

Understanding the specific cause of failure is crucial for implementing preventative measures and ensuring the long-term reliability of heat exchangers.

Teralba Industries has a team of experienced service technicians available to support you with any heat exchanger service requirements.
